Custom mailer boxes: which structure fits your product

The structure decides how the box closes, how it protects and how the customer opens it. The most common choices are:

  • Tuck-top mailer. The lid folds over and tucks into the front. It is simple to pack and suits light products, apparel and subscription kits.
  • Locking mailer (tab lock or ear lock). Tabs lock the box shut without tape. It gives a firmer closure for heavier items and more handling in transit.
  • Mailer with an insert. A board or corrugated insert holds the product still, which matters for sets, bottles and fragile items.

Choose by product weight, how many times the box will be handled and the unboxing you want. For subscription boxes, the structure should also pack quickly in volume.

Corrugated board: how to choose the flute and strength

Corrugated board is made of flutes between paper layers. The flute decides thickness and strength. E flute is thin, gives a smoother print surface and keeps the box compact. B flute is thicker and adds protection and stacking strength. Other flutes can be used when the load calls for it. The right grade depends on the product weight, the shipping route and the print result you need, and we confirm it on the sample. This is the same logic as any corrugated shipping box: match the board to the load, not to the lowest price.

Custom printed mailer boxes: logo, colour and finish

Printing on the outside is standard, and inside printing can be reviewed for your project. Artwork can be offset printed on paper that is laminated to the corrugated board, which gives sharper detail and more finish options, or printed directly on the board, which suits simpler artwork. We recommend the method from your artwork and quantity. You can choose CMYK or Pantone colours, a matte or gloss lamination, and details such as foil, spot UV or embossing. See materials and finishes for what each finish does. Mailer boxes with logo work best with a clear artwork file, so send the logo in vector format. A solid colour such as black needs a careful finish check, so we confirm it on the sample.

Not every product needs a mailer. A regular slotted container, known as an RSC box, is a plain corrugated carton with flaps that meet in the middle. A slotted box is the simplest and most economical way to ship durable, non-retail products, and it can be printed with your logo and handling marks. Choose a mailer when the unboxing matters. Choose a plain carton when protection and cost matter more than presentation. We make both, and we can advise on the better fit for your product.

What decides the price of mailer boxes
